Randall,

Is the router going to CNC? If so, you might be able to find someone to
reverse engineer the sculpted prototype directly. They would come in and
set up with a computer and a pointing arm. They would then establish a 3D
model of the piece. You could then fair out the surfaces and output a CNC
file that the router would use.

I saw on TV the other night that a company is doing this to cut counter
tops. They use a computer model instead of the old way of making templates.
Trick would be to find someone near you. You might look at www.rhino3d.com
